A vital role in the steelmaking process
While the new Electric Arc Furnace (EAF) has naturally attracted much of the attention surrounding Tata Steel UK's transformation at Port Talbot, it is only one part of the steelmaking process.
The site's continuous casters will play an equally important role, converting liquid steel from the new melt shop into solid slabs before they move through the downstream rolling processes to produce the finished steel products our customers rely on.
Ian Ellis, Engineering Project Manager for the Caster Life Extension Project, explained:
"This area will play a key role because it will convert the liquid steel that will be made in the new melt shop. The casters convert that into the solid slabs that then go into the hot mill and downstream processes to make our finished product."
Since steelmaking operations at the heavy end came to an end, work across the site has continued at pace. While some may assume activity stopped, Ian says the reality has been very different.
"We started well before the operations ceased with the planning and preparation of what we were going to do so that when operations did cease, we were in a good place to start all the project work."
Preparing the casters for the future
The life extension programme has involved months of planning and a series of major engineering projects designed to ensure the continuous casters are ready for the future.
Work began with replacing pipework from the water treatment plants serving the casters before moving inside the caster buildings, where teams have removed the spray chamber structure and replaced key infrastructure.
One of the most technically demanding tasks has been replacing the main bearing that supports the caster turret.
"We're changing the main bearing that supports the turret and allows it to spin round. That's quite a technically challenging job. We have to jack the turret up, which weighs about 500 tonnes. We've got to jack it up about a metre and a half to allow us to change that bearing."
Alongside this work, teams have also replaced the steam exhaust ducting and will continue the life extension programme across the remaining casters.
Delivering projects of this scale has required close collaboration between project engineers, operational teams and contractor partners.
For Ian, however, one objective has remained above all others.
"From day one we've said safety is our number one priority. It has to be. For us, a successful project is one where we don't have any accidents."
An exciting and rewarding project
As work continues across Port Talbot, the continuous casters may not receive the same attention as the new Electric Arc Furnace, but they are an essential part of the site's future.
For Ian and the wider team, the opportunity to work on such an important engineering programme has been both challenging and rewarding.
"It is exciting. It's challenging at times, but it's rewarding. When we meet those challenges, we find the solutions and we're then able to deliver the work that we need to do."
With work continuing over the coming months, the caster life extension project remains a key part of preparing Port Talbot for the future of steelmaking.
